Packaging basics

Clamshell vs. blister packaging: which is right for your product?

Clamshells and blister cards both put your product on display — but they differ in cost, equipment, security and branding. Here's how to choose, with real cost drivers.

Clamshells and blister packs both put your product on display, protect it and let it hang on a peg. But they are built differently, cost differently and need different equipment to pack. Here's how to pick.

Choose a clamshell when…

  • You don't have (or don't want) heat-sealing equipment at your 3PL.
  • The product is heavy, sharp or high-value and needs a tougher shell.
  • You want the product fully visible from both sides.
  • You want a cleaner, mono-material package for recycling.

A trifold clamshell is a popular middle ground: a third panel holds a printed insert card, so you get branding and a barcode without sealing.

Choose a blister card when…

  • You sell at very high volume and every fraction of a cent matters.
  • You want a large printed card for retail messaging.
  • Your packer already has sealing equipment.

What drives the cost of each

For both formats, the big levers are size, material thickness, the one-time mold, and — often overlooked — freight. Formed plastic ships bulky, so a design that nests well can save more than a cheaper material. We break down real numbers in how much custom clamshell packaging costs.

Our take

For most small and mid-size product brands, a custom folding or trifold PET clamshell wins on simplicity: no sealing, easy packing at the 3PL, tough protection and an embossed logo for free. Blister cards earn their place at very high volumes or when a printed card is essential for retail.

Frequently asked questions

Is a clamshell the same as a blister pack?

No. A blister pack is a formed plastic cavity sealed to a printed card. A clamshell is a self-contained plastic shell that folds closed around the product. People often use the terms loosely, and folding blisters blur the line.

Which is cheaper, clamshell or blister?

At very high volume, a face-seal blister card is usually cheaper per unit because it uses less plastic. Clamshells avoid sealing equipment and printed-card costs, so for many small and mid-size brands the total cost is similar or lower.

Do clamshells need a heat sealer?

Folding and trifold clamshells don't — they snap or lock closed. Some retailers ask for sealed clamshells for theft prevention, which requires RF or heat sealing.

Which is more sustainable?

Both can be made from recyclable PET or RPET. Blister cards combine plastic and paper, which is harder to separate for recycling; a mono-material PET clamshell is easier to recycle.
